Hey Kieron,
I used foam insulation - intended for use around door surrounds as a draught excluder. No idea on the effects of time, but the heat should be ok at this end of the box (ie. the fresh air intake end). The standard stuff that seemed to be there before was the grey, sticky backed foam - but I couldn't find any of this in local DIY stores.

the wires to the fan motor ore directly off the back of the switch, iirc two yellows and a brown?
easy to identify tho, the only wires going into the heater box.
i would suggest swapping out the switch firstly, its a progressive resistance swtich, so if the first stage(3) is open circuit the rest wont work, which is why theymostly work on (3) and not (1) or (2) position.

And a word of advice - when testing the blower motor (especially by-passing the resistor) make sure the outlet isn't pointing at your face as there's a load of rubbish that gets shot out and you don't want it in your eyes.
