It's about 5 inches long and all the way through. Surprisingly the wheel arch below is totally solid. There's insulation behind the panel that has probably made the rust worse. I'm guessing that this is beyond filling - or could I do a temporary repair with vactan and filler or fibreglass. If I get it welded can anyone estimate how much? Thanks a lot
how good/long lasting job you want. if your keeping it then i would suggest doing it right, though nothing wrong with chucking some filler in there for now until a time you choose to sort it
sadly it wont be just the 5 odd inches you see, as it extends a fair bit further and the inner will be rusted for most of its length

I do want to keep it but cant spend on it at the moment. Hopefully wont't go much further as i dug this out with a screwdriver but you're right the inner metal that I could get at was like cardboard, does this mean a whole new panel? I don't get why the wheel arch is still solid with no rust inside. Thanks for the advice
i can assure you the arch will not be happy,
when the time comes the wing will come off and nothing you do now within reason will impede doing this correctly later nor will it cause more work/cost, so just make it cosmetically nice for now

go the non destructive route and use a twisted wire wheel etc and then vactan or equivalent, when your all done then yes by all means apply dynax or similar. but this is more to protect good metal as opposed to curing rust, which needs cutting out/blasting etc

ok , i use a heavy duty one on an angle grinder , dont know if they fit with a guard or not as i remove mine( i know i know), but a drill would do at a push i suppose,, and remember if you use a vactan product, donnt sand it down as it only sort of works when intact

and wear eye glasses as they do shed wires.

And tie back your hair - for those of us that still have it! I used to have to wear a cap with a hairnet when I worked on lathes in a machine shop.
Those heavy wire cup wheels don't half hurt when they shed a wire, even through clothing.
Urrgh That made me cross my legs. I've got goggles, will leave it til the weekend when I can use my inlaws drive and not run the risk of passers by tripping over the cable.
