ripped the lot out and rebuild both corners and a large stretch on the passenger side at the bottom - I'll have a root for some pics and post em up

All useful and will help others glean an idea of what to expect and what it entails Doug. In fact a leak is just a symptom of a much bigger problem that may or may not be easy to resolve. What people also forget is that the windscreen is a key and integral part of the strength up front (particularly if you're unfortunate enough to find yourself in a roll) so any weakness in the frame does undermine that strength. The lip acts as a brace for the A pilars so it all matters.
That sounds alarmist but if you suspect that the windscreen leaks, its only a matter of time before you'll have to deal with it and given the complexity of its shape, its better done sooner rather than later, and properly at that. A dedicated thread would be a great idea given the above.

Nice write up, I'm trying to build up the courage to do mine, I shouldn't have started poking as I only had a small leak, I've now got a nice hole you can see daylight through

- don't fancy helping do you?

Where did you get the seal and insert from?

Then presumably they'll have done what I did Andy. Mind you, if the seal isn't quite watertight and any of the metal develops pin holes, it'll come in again. Best bet is lift the rubber in the bottom corners after its rained overnight and see if its wet under there. If its been done well by the garage, try Tolley's creeping crack cure right round and see if that puts a stop to it.
I wouldn't however recommend that for a van that has screen leak issues that haven't been properly dealt with.
