Adding a resistor is standard practice when installing a 1Y or AEF into a T3. It is not an indication of a fault, just a requirement of the bigger engine.

He's already tested the glow plugs and has managed to start the van by attaching a wire from the glow plugs directly to the battery.

Probably worth changing the bus bar and plugs if they are old, but could definitely be that the glow plugs aren't staying on for long enough.

Thanks all, and I believe I've identified the proximate issue. There was no proper fuse, just a piece of fuse wire that looks to have evaporated.

I tried replacing it, but it melted immediately. And the wire I used to circumvent the relay previously also now gets very hot very quickly.

So I surmise there is some fault with the bus bar? Or one of the GPs? Does anyone have any suggestions for checks or likely trouble spots before I put in my order to brickwerks?

I can see corrosion on the bus bar, so intend to replace it anyway. I just don't want to assume that's the cause of the problem. What else is there?

If you have found a piece of wire where the strip fuse should be, definitely get that replaced. Could be a fire hazard otherwise. Brickwerks stock them:

If it was me, I'd replace the glow plugs and busbar. Especially if you don't know when they were last done.
