I'm thinking that the exhaust fitters bent the Heathfield making it touch the exhaust?
Hopefully you'll be able to see that the heatshield is showing signs of localised heat...

Just looks like rust contamination of the stainless heathfield

can you offer if back up and take a measurement to the exhaust?

Just washed up for the night. Heathfield lol predictive text!
Got one coming tomorrow with seals etc. I'll measure up the gap then.
Will there be enough capacity for a 50 50 mix without undoing the core plug things? I'm front high and don't really want to take Shields off. Obw changing from Blue to red so completely flushed out.

Washed up
Just crawled under for you ( and didn't get dirty) must be the flange touching the heathfield, flange is probably slightly too big, I'd say if you can, remove it and grind it down but if not bend the heatshield away from flange, a smll, say, 3mm air gap is far better than direct contact.
Looks like pipe is probably going to be far enough off.

if I remember yes just, put 8 litres in neat just goes in, amazing there is so much water left in system after flush.

worth checking the exhaust is tight as SB says a leaky gasket could also be responsible, my guess is that would show up heat damage closer to the engine, your heat damage is a bit further away.

Will do, and also to check that the Darlek cap quacks! It was new 2 years ago and a genuine part not the budget version.
Brickwerks don't sell injectors (or else I can't find them, who would you trust?

So this evening I pulled the plugs and all looked like the mixture was fine.
Exhaust is not blowing
The Darlek cap does quack when blown but with a slight pressure does flow air so I've fitted a new one.
Thermostat housing fitted and definite clearance between the manifold and heat shield.
I managed to get in only 4 litres of antifreeze so removed the bleed valve on the top of the thermostat and continued to fill the header tank but very slowly whilst noting the colour of water exiting the valve. Took an hour but got a total of 8 litres in.
Fully bled and 5 cycles of fan on and off all appears to be good.
What I did notice though was that the temp 2 sensor does wobble quite a bit when fitted to the housing, even with new O rings.
Let's see how we go this week.
