Our T25 has a 1.9d 1Y engine, the silencer has started rattling and I'd like to replace it. Can I do a straight replace with a 1.6TD silencer?
Also when inspecting the silencer I noticed that it wasn't actually fixed to the 'downpipe' (excuse the terminology) I thought she was a bit blowy and now I know why. It looks like the OD of the downpipe is too small, I'm going to cut up some empty cider cans to fill the gap for the moment but in the long run I'd like to replace the down pipe too. Can I use a factory pipe or do I need to make one up from a passat or caddy?
Just one last question, when looking at the 'downpipe' I noticed the manifold flange bolts were completely shot, if I bu**er them (not butter!) up when removing the flange is it new manifold time? Any suggestions on how to make the removal easier or is it just perseverance and plenty of bolt ease spray?

If you`ve got a standard 1Y manifold on the motor then it will have had a home-chopped header pipe made up to fit, that`s why it doesn`t fit the silencer properly. If you want a proper job then I`d be looking for a local exhaust place that makes one-offs etc, and has the machines to bend up what you need, in the correct diameter pipe so it fits properly.

It's what I suspected, I know that the tail pipe was too small as when I took it to a kamper place in Warham for a once over and they commented that she was a little loud and replace the small bore pipe with a larger one (they only charged a fiver on top which was really cool!). It made her a lot quieter.
Anyway, as requested some photos to help. Thanks very much for your help and interest. I'm Still a baby in the T25 world

Well, that`s a TD silencer, with the wrong tailpipe on it, should be a lot bigger bore than that (you can see where it`s been cut off and a smaller pipe fitted into it) new tailpipe will be around a tenner I think, and just bolts on with the 3 bolts.
The header is a mixture of JX TD (the part into the silencer) and then it`s been cut and welded to various bits to mate up to the 1Y manifold, which does look very rusty, if those nutz come undone I take my hat off to you
soak with loadsa WD40 for a day or two, then use a 6 sided socket (single-hex) and see if they come off.
After that, you`re still back to having something made up to fit it. A 1.6D non turbo exhaust manifold may well help, as you can buy a standard header pipe for that and it`ll almost fit, if you change the rear silencer as well for a 1.6D you`ll be nearly there with standard parts. The only thing may be if the 1.6D exhaust manifold will fit with the 1Y inlet manifold. I`ve not studied one, or ever done one, so can`t say. ALSO, the 1Y engine is slightly taller than the 1.6D (19mm taller) so that will put the manifold in a slightly different position to standard, which I don`t think will be an issue as there`s always some adjustment in fitting, the exhaust pipes arn`t a precise fit.

I managed to stop the blowing with a Kronenburg can (that was Saturday night's tipple in the end, empty of course) and some very pricey Holts joint lubricant/ sealer from Halfords - unfortunately the only motor factor open on Sundays! And for some great reason the rattle that I thought was baffle rattle has stopped too YIPPEE
it must have been the two pipes knocking together - funny that!
I will keep this thread though as I am sure at some point I'd like to put the correct size exhaust on in the near future (next year though as got 3 week Honeymoon in the camper in 2 weeks time
!). Will I notice a benefit from putting a larger bore on? She cruises nicely at about 65/ 70 on the flat after a 1/2 mile run up.
