First trip in the Brownstar this weekend, had the hook up on and after about 5 hours, I noticed the Zig unit was humming quite loudly and that it was quite hot, swear I could feel it through the seat!
How hot does yours get and how load does it hum? This one seems to be hotter and louder than my last Westy's one

Do you mean the Black Buzzin Box? Mine doesn`t make that much noise, barely hear it normally, and only gets just warm, not hot even after a few days on hook-up. Are your baterys in good order? Maybe it`s trying to shove a lot of charge into a knacked/ shorted battery?

Yeah you have to lift the seat to hear mine.

Definitely a lot louder than my old one and the underside of the seat was warm. The lesuire battery looks like a proper one as its too tall to fit under the cover. The previous owners have fudged it so that it does catch.

Most probably too much load on the transformer. (Empty/Knackered battery?)
However, it could be that the 'glue' that holds the laminated transformer core together has come adrift. That would make the iron core inside the transformer loose, and it would vibrate. The resulting eddy currents could account for the heating. The windings on the transformer could have gone loose too...
I've never seen one of these westy zig things, but it could be worth opening it up and seeing if anything about the transformer seems mechanically loose.

Not sure what it is really and definitely don't fancy taking it apart............think a call to Headley18 might be in order
