I have had the engine out for a rebuild. While it was out I think the clutch pedal was pressed several times and now it is solid, so I assume it has self adjusted to the max. I noticed this because I cannot get the engine to sit inside the housing, it refuses to go in the last few centimetres. I was planning to loosen the bleed screw to release the pressure, will this give me the slack I need or is this a bad idea. I'm hesitating cause it looks like it is rusted solid so I'm hoping there's a better option.

Pull the engine back out and push the clutch release bearing back, it’s most likely wedged on the guide

Thanks for the ideas but that's not the answer. I've checked and the bearing is seated properly and as far back as it can go. I now assume that there is a misalignment between the friction plate and the internals on the engine. Ill dismantle it again and check it out.

The clutch arm pivots aren't stiff/seized are they? If the clutch was pushed with the engine out it will have allowed it to pivot past it's normal range - Basically take the slave cylinder off and make sure the arm is free to move.

If the bleed screw won't move you can always loosen the feed pipe slightly instead, but as far as I understand, if the clutch pedal is in it's rest position, the master cylinder shouldn't hold any pressure in the system, so if working correctly the hydraulics shouldn't be what is causing this.

The slave has extended out and jammed, won't go back in without a good bash session in the bench vice, it sits about 15mm inside the cylinder

Replaced mine with a new one and solved the problem
