cutting windows in a panel van

So I got my windows and I got new seals and my diamond tool is on its way. Any tips for cutting out the panels? I got a second hand solid window for the door side and a siding window for the drivers side. I'm planning to cut out with a cordless jigsaw and thinking I will offer up the window and draw around it. How much should I allow for the seals? Thanks in advance

My guess would be to measure the thickness of the central web on your seals, and add 1mm? That should ensure its a snug fit. If it's too snug you can take more metal away, but if you take too much metal away at the start you're asking for leaks. There must be someone else who has done this too, but maybe there is no hard and fast rule beyond "don't take too much metal out...)

don't forget to properly deburr and paint edges, if the edge is sharp paint thins on the edge.
A quick spray of paint won't do, properly paint with zinc primer and top coat, I'd use a brush you get more paint on.


also use sealant, the van panel is curved the windows are flat.

if you don't you will suffer corrosion and water ingress to the trailing arm mounts rotting them, this has killed many a van.

Thanks for the advice. I was planning to do it this weekend but my diamond tool ordered from just kampers has not arrived yet, still gives the arbomast I ordered this morning to come. Fingers crossed for no rain next weekend now.

only a shame you didn't buy it if you want to save panel vans. :D
