This forms a nice clean 5mm hole - should I be opening these up to 8mm?

I have the same joggler and I found that the hole was too small to get good penetration on the panel beneath. The wire arcs on the sides of the hole first, rather than on the metal underneath. I've had better luck with 8mm holes.

Interesting, I shall have a play on some scraps next time I have the welder out. Thanks

Practice is good, if your welder has soft start then smaller holes are easier.

Mask off the area. Not sure why but I read some where on 8090 that it would be a good idea.

Somewhere else I read that I should cut out all the rust with a grinder. So I did.


Applied fertan to the area and wiil spray epoxy primer on that. Add filler to my shopping list

Yes of course you can, but if you read his last line he is applying fertan(which is excellent) then spraying with epoxy primer and as hes adding pod then he is filling it,
I f he was welding it then I doubt he'd prime it with that then try weld through..

Right you (I am trying to do some work and write you know) take your door off and cut the rotten bit out like in the photo, be carefull and keep the inner part which it fasten to/round, then make a piece to fit as a butt welded join, fold a lip to go round the edge and the bit YOU left, take time to get this dead right so that the gap between the door and front panal is spot on, then weld it and grind it and skim a bit of filler on and your done, easy innit

When you cut your out try cutting in such a way as to leave as much metal on the left (door edge gap) and you may be lucky and only have the patch to but weld in, saves messing with the allignment
