i cant see how he did it mark, when you told me about the pump problems i went out and offerd my 1.6 pump onto the 1.9 block and the engine casing was different so that it wouldnt accept the 1.6 pump?
so the 1.9 pump had to go back on.
this is confusing man. hehehehe.

I had the same problem with my 1983 1.9 petrol - although it didn't have any hoses changed around or anything. The light would flash the temperature dial would go off the scale, my heart-rate would double and thoughts of "catastrophic engine failure" would enter my head. This ONLY happened on motorways and about town was fine.
Every time I checked the expansion tank (the one you have to open the "bonnet" for NOT the top up tank you can get to through the numberplate) it was full of water.
Before you try new water pumps and thermostats (as I was thinking of doing) I solved this last week by bleeding trapped air out of the water system - I didn't know there was any. Follow the instructions in the workshop manual but instead of jacking the front up just park nose up on a very steep hill. You really do need to rev it a bit si have someone to help or do as I did and put the Stoplock on the accelerator pedal and give it a push!
Give yourself an hour and have PLENTY of water and AT LEAST 3 litres of anti-freeze handy as well as some cloths for wiping up spilt stuff and some wipes for your hands (anti-freeze is nasty stuff). It really isn't as much of a pain as it seems and my temperature gauge sits about half way now - now flashing lights and no coronaries!
Good luck.

Which engine code because the aef and 1y are different when it comes to cooling. There should be three pipes from the block, the alloy part you mention sounds like the part on the head.
