Ah, so the bodge weld is on the front linkage and not on the shift housing?
If so, now I know why you were asking about the front linkage...

Yes they break off fairly commonly. Can re-weld and Silver Bullet does a kit to replace nylon buffers.
Bentley is the bible for setting up that's why the Wiki contains similar info and photos..
Change a shaft even new for new and no way production tolerances would guarantee same spline alignment... it needs setting up as per Bentley/Wiki.

Is that the side that makes contact when trying to select to select problem gears?
Just make sure you aren't worried about a messy weld when the issue may be something else, that's all...

I was thinking the guide looks different to the 4sp housing I have - yours sticks out more.
Not sure if that is because it's a Syncro though?
Either way I was looking at it from the perspective that although the front linkage repair looks messy, it doesn't appear to be sticking out further beyond the natural edge.
You need a picture of someone else's when they are in second gear I think, otherwise you may buy a new front linkage and have the same issue if it is just an adjustment issue.
I would pop a `pic required` question on the Syncro thread here. I suspect one of the fellow Syncro owners would oblige a pic for you.

Surely that's looking toward the front from the rear though?
Either way we can see the bit required, and as messy as the fix is on Rob's, it looks like the linkage needs only rotating at the splines a little to sort.
I could be completely wrong though - only ever done it once on mine - but if it were me, and looking from the rear to the front as per your animated pic here Cov, I would rotate my front linkage clockwise slightly to stop the front/top of the linkage tip from touching the guide too soon...
From Rob's description, in my mind, his touches the guide too soon, so he has to push it down slightly to fit under that guide before it will go into second..
What do you think?
