You could always run the earth to a new point on the body or at the very least clean the earth crown up if you haven't already done so. Resistance in the circuit would draw more amps and therefore tend to blow the fuse more easily. It only takes a furry connector somewhere in the circuit to cause problems.

Some years ago I had this issue and traced to to the relay but as you've already ruled that out, make sure the ground is equally good before completely condemning the fan. Motors do tend to draw more as they age but I'd hate to see you have to replace the fan when the problem is elsewhere.

I concur. I think a proper clean up is needed first. Will change all the earths and bolt them on instead of the blocks. Defo getting neck ache on that dark day

i would spend a liitle more time finding out why the fan is coming on so often...... sounds like its time for a new radiator that is fully efficient

Poor earths are certainly worth sorting, but will not cause fuses to blow. On cars produced after ~'97, VW started abandoning the 'earth crown' approach, and moved to 6mm studs welded into the bodywork, with chunky ring terminals for the connections. I follow this approach now when doing any upgrades or maintenance on my wiring.
