In the end the key had sheared off causing the noise and extra friction causing the smell. AA man managed to repair it

It takes quite a force to shear a key especially when the pulley is on tight - was the nut loose?

It wasnt loose but the very nice man said it wasn't tight enough. He did a temporary repair and its lasted 225 miles home so all is well

2 Minute job to knock off the belt and check the alternator bearings.....the rear bearings on Bosch alternators are known to fail and wear the rear casing....
