Ok, I fitted a new thermal trip, the one of eBay as in the link.
Closed type, as needed. 65 degrees

Hooked up mains and turned the switch, and guess what, same problem.
Clicks right away, How is this possible.

Could it be the transfer itself that is broken.
It wasn't on for a while so how can it build op heat straight away.

One More week before hold is so I really need this fixed!!

Does it do it with all the load taken off it? ie Have you disconnected everything that is connected to it?

Yep,
Nothing connected.
Even removed the 12v fuses just to make sure.
Personally I think that the trip should be more seen as a over current trip and that's why I think the trafo is broken.
Is there some way to measure this?

I would be more inclined to look at the rectifier having been overloaded ( the black square with 4 connections - one of which is from the thermal fuse) especially as you said that you put a heavy load on it.
I haven't got one of these Zigs that I can get at ( I have one in my Merc but it is built in too much to access it).

I haven't a clue but given that at least 25 years have passed since the CF8 was designed I would have thought that it is doubtful. You would have to google any part numbers on it. I am not saying that it is that that is at fault but just that it is a possibility.

PROBLEM SOLVED!!

Short circuit in The bridge rectifier.
Not heat related but due to old age.
A friend of mine has a pinball shop and has rectifiers in stock.
Costs: 10 euro.

He also told not to leave the zig on in mains if not needed.

Ok. It will charge the leisure battery but it only needs to do this if needed.

I personally thought that I had to leave it on to keep power on the outlets and also for the fridge but turnes out they are wired separately and so the fridge will always work when hookup on 240v.

Just switch on mains for an hour or so and this way the unit will also stay cool , thus changes of overheating will not happen.

Did a test whole afternoon and everything works like a charm.

Got there in the end!

Thermoswitch clicks because of overload. The components downline are available from Farnell. Could upgrade zener diode to a 50W type and the rectifier to a 25 amp type. Capacitor could be upgraded to 2200uF 50v or 63v 105°C type. If this capacitor is swollen and shows brown stuff(the electrolyte) it is most likely be your culprit as they've been known to fail shorting out any supply. Increasing its value means it can deal with heavyer currents but can place a slightly greater load on the transformer and rectifier hence the rectifier upgrade. Special types of diode known as Schottky Barrier types can be used to slightly adjust the output voltage by placing them in a series connected stack with the zener diode. Get the 100 volt 30 amps type ( they look like a power transistor). The voltage ratings are such as to deal with transients normally found on vehicle electrical systems.

The voltage ratings are such as to deal with transients normally found on vehicle electrical systems. Do this diode upgrade only if your leisure battery is a wet cell type as these are more tolerant of slightly overvoltage.
