Mine's never kicked in on the high setting, even under in hot conditions on long climbs or after fast (relatively speaking) motorway and then 10 miles of queues. Do a search for thermostat, i think someone had a similar question recently and was told you can buy a stansard 3 connection type one from B&Q that's a suitable replacement.

It's a carver heater also called trumatic or truma i think. As for bottom panel i don't know what you mean, it all looks to be there. It attaches through the floor at the panel visible. Looks "feck" though i'd ditch it. I had one and planned to fit but too big for our vans - couldn't site ...

3mm Hardboard is the way to go. Just remember that no major rust elsewhere on these vehicles can mean that the rust is present but is working it's way from the inside out. I realise when buying it's not always possible to look inside panels etc but be aware of any new paint blown over. Pay attention to the seams above the rear arc...

I saw a bay with the switch mounted in the rear panel above the engine bay (externally)- the tube the key fits into potruded slightly. Thought this was a bit odd but there must be some reason for it?

I think some appliances require a smoother signals such as those put out by the more expensive pure sine wave(?) inverters. In reality though i find that mostly when you plug stuff in it tends to work anyway, maybe just behave a bit odd occasionally. I would not be worried. It'll either work or not ...
