I think i understand what you mean, can you not drill some holes in the existing panel after cutting the bad bit out then weld in straight bits of metal creating a overlap for the new cut panel to rest on. With this tight up against the flanges you could butt weld it in then grind it down flat. This...

I had a similar prob to this turned out to be a rusted pin hole in the sender unit, when driving it was coming out on top of the tank so when the van was stopped it looked like it was coming out. Had to remove the tank though, good luck :ok

I dont know the resistance, it is not a variable device but a switch, the way to check it is to put it in hot water and check continuity. it should be a two stage where at a lower temp will go s/c to one pin then at a higher temp will connect to the other. 2 stage speed for the fan. If you mean the fan on the rad, then this will have no effect on this. The cooling fan is only opperated with the temp sensor switch on the rad it opperates independantly to the gauge.

This is right, this should be fitted to the cylinder head gearbox side.

Check the temp sender wiring, the switch has two wires one side should be earth, the temp sender is a resistor and gives a varied resistance to earth depending on temp. Make sure one side is earthed or it will never work. On the cylinder head it would be a oil pressure switch, but a simple one that ...

Sorry just looking at your info, does the level sensor wire only connect to the relay 43 thing and not to the dash as it's not on the wiring info? Thanks everyone this is a great help, pictures are fab.
Just one question regarding neil3965 pictures from the inside you cant see the vertical seams where you welded, i take it you can get access to this its just the camera angle. It looks like it is behind the strengthening pillars.
