Brown wires are ground of Vw's. Must have been wired to BS AU7 standard where brown is a direct live feed. Cause a *** confusion- Mongrels language. Run new Red wire alongside. The relay was available from Aes, Automotive Electrical Supplies and the website has the connection details.

As far as I know there's only a single main feed wire from the battery or starter solenoid 30 terminal. Overtime this can become somewhat inadequate and it was a known problem on older VW's. Thermoswitch clicks because of overload. The components downline are available from Farnell. Could upgrade zener diode to a 50W type and the rectifier to a 25 amp type. Pointer to major failure on master/slave cylinder seals or hoses. Do a corner by corner check at each wheel with a torchlight. A Haynes Manual will help. On the wiring diagram there maybe single point joints marked with a T suffix. These maybe be behind the fusebox and kick panels in the cab/around under dashboard area. Also make sure you unplug the split charging relay whilst jump starting. Think reliable battery life can be short as 3 to 5 years.

Alloys used nowadays are notorious for corrosion. Not sure if Japanned (black) finish and the gold cadmium plated bolts are both the worst. Replacement with bright zinc/nickel plate seems to be in order.

Check out the wire from the battery to the Zig unit for any shorts to ground. The open wire fuse is known as a Continental Fuse and come in 4 ratings.
