I did think of welding it back on and adding gussets, but since I don't really have a clue how metal fatigue etc works and my welder probably can't handle 8mm I thought this was a safer option. Similar but not quite, it's 3 bits of box section welded together with flat plates on the end for the block. The top left one wasn't even offset so it's only ever had 3 bolts.

Finished this a few weeks ago before a trip down to Wales. 1.5mm sheet (WAY too thick and hard to bend) for the inner and outer, wrapped round, tacked in place and with plenty of drain holes drilled. Thanks, I thought that could be the case. My fold doesn't lie as flat as the factory one so I'd have gaps. I'm tempted to put a small weld along that edge but is that asking for a load of warp?

Some scrubbing and a modified screwdriver did the job. 4 siezed Injectors and 2 disintegrated glowplugs as a result! All sorted now. Thanks for the tips!

While the fuel tank is out I'm also replacing my snapped handbrake cable, welding up a couple of holes in the floor and extending the air duct that comes out of the floor behind the front seats to later add a diesel heater. Is there anything else I should be doing while the tank is out of the way?
