Typical 'aftermarket' supplied rads tend to be one size fits all. By this I mean they have a thicker core, whether they are quite as thick as the 'official' 1.6TD/2.1 wasserboxer rad I don't know.

I think you could easily drill out the centre then cut carefully (possibly filling a slot) and finish removal by chiseling inwards. The issue here is getting all the debris out of the cylinder. I know this is all with hind sight but I've never seen plugs so rotten that they have sheared in this way....

I would say it's very important you know the difference particularly if this turns out to be a 2.1 DJ. The 2.1 DJ has a higher 10.5:1 compression and so has to be run on 98 Ron Super Unleaded fuel and not regular 95. The timing is also different and not just depending on engine type but year....then...

I take it that this is a single vac type (pipe on one side only) ? then the pull rod should return by itself and with some force.

As far as I was aware the 'return' spring is in the vacuum advance unit itself.
The base plate bearing/mechanism might be seizing?
