I think the 2 terminals shown with wires attached are probably the battery +ve (m8) and the exciter wire (m6 bolt appears to have a blue wire?)
I think the spade may be a W terminal for the tacho feed on a diesel possibly.

You should be able to get a voltage reading at the alternator on the stud that the big red wire is attached to.
You are testing the split charge relay with the vehicle running? Just to clarify.

Sounds like the fan relay may be sticking on perhaps. Does it stay on even if you unplug the new thermostatic switch in the radiator?

I have an AGG in my Gipsy using a diesel tank and just stepped the hose size up to the EFI pump with an adapter. Been on there 4 yrs and no issues at all with fuel starvation or cavitation.

Looking at the wear on the remaining stud I’d say the bracket has been moving about somewhat. I have had some success in the past by plenty of plus gas and drilling a hole and tapping an old torx bit in the hole to remove what’s left of the stud. I would avoid eazyouts though as they are very brittl...

Would it not make sense to replace the connector first as the switch may be ok and just the burnt out terminal causing the issues?
I’d be tempted to rig a temporary connection using crimp on spade terminals and see what happens before spending out, but I am tight as f**k🤣
