I heard that Renault diesel engines can overheat the turbo if you blank egr off, just double check.

Sikaflex as it's a very strong adhesive sealant and flexible. If you get any on the paintwork anywhere else rub it off with thinners, brake cleaner or similar as it's a bitch to get off when dry.

If you place the earth clamp of the welder close to the area your welding and ensure its a good earth it will reduce the risk as covboy said the current will flow in the shortest route. Just disconnect the battery negative when welding, every garage should know that! Yes go to a local auto electrical firm or alternator re conditioners to replace diode pack.

Did you use the feeler gauges under the cam locking plate? It's really critical that it's spot on. Was the engine at td5 as you say as on some there are two marks one is td5 the other a few degrees before tdc. I read that imports from Germany run on a 50mbar regulator instead of UK pressure which I think is 27mbar. Just a thought as previous post by Boxy. My hob flames were rubbish till I changed to a 50mbar regulator as mine is a Germany westy.

Nope I always repair what I can, the actual cylinder is good but I can't see why I'd replace a good cylinder for the sake of a bleed nipple. Well changed my gearbox today and broke a part in the process! The slave cylinder wouldn't come off so I tried undoing the clear plastic pipe that feeds the slave cylinder, it broke off. If its a jx 1.6 there is an aux belt for alternator and water pump and one for pas if fitted and yes disconnect battery negative before working on the belts as you may accidently touch the main + on the alternator with a spanner etc when loosening nuts ;)

Check the voltage on the pull in wire (trigger) at the starter that may give you some clues. Low voltage from voltage drop would cause intermittent cranking or slight clicking.
