Have done a couple of aef (1.9) conversions, there not mega powerful but a lot more torquey. They would benefit from a better ratio gearbox rather than the standard 1.6d gearbox, however it does do the job fine.

It depends how much power you want. You could go with a jx motor (t25 turbo diesel), or something like an aef motor from a polo (non turbo but 1.9 and more power than standard 1.6) they are also quite cheap. There are plenty of others aaz, 1z etc but cost more. More power= more money, so it comes do...

I think the t5's run gears rather than a cambelt. They have a rubber like bush mounted on some gears which do wear. I think the 1.9 t5's run a normal cambelt but I could be wrong.

Normally depending on the roof they can be glued on, riveted or screwed on, a frame that is screwed or riveted to the tin top roof then the hi/pop top fixed to the frame etc etc.
If you have to end up cutting a bigger hole for the roof you have make sure you measure 3 times and cut once.

Loose or stripped spark plug, loose exhaust, loose manifold or pipes.

Have you tried proud to pop, pop top parts?
I have used the seal from jk on a couple of vans and it does the job just fine.

Rough estimate of van weight
Ok, just wondering if anyone has an idea of the weight of a stripped out van with no doors/tailgate/slider or windows. Basically a rolling shell with engine and box 1.9d. I have the use of a car trailer this week and trying to figure out if my car will legally pull my van although I think it may be ...

I'm with the g3 route, flatting with fine wet and dry would work ok but it all depends on how much paint has been put on, if it's not much you will risk burning through and then you know what that means :( You should be able to hire a variable speed polisher just take it slow, keep the panels/paint ...

I was going to suggest timing, the last dg I had off elite the dizzy drive wasn't fitted correctly but was an easy fix.

If your getting bubbles it's a possibility, but if you can get it to a local garage they should be able to do a test to see if you have exhaust gasses in the coolant.

You say you have checked the battery and everything is working fine. Have you only checked charging etc or did you check the levels in the battery. They can give off an eggy smell (sulphur).
The other thing could be a gearbox leak, gearbox oil has a really horrible smell.
